However even this 'successful' process leaves a lot to be desired. The minute a tool gets even the slightest bit dull it will pull the edge up and leave it thin and full of tool marks. When everything goes perfect I still have to do about 20-30 minutes of hand finishing per blade in order to remove tool marks... Which provides further opportunity for me to screw up and make scrap.

The long and the short of it is that the rest of the process feels fairly stable, but this operation just feels ultra fragile...

Now to my point: I'm starting to think that milling simply isn't the right process for this. Which brings me to Wire EDM...

How to hold this part in vise straight

One side of the workpiece is surfaced by a facemill and then slots are cut in it. It's been sanded a bit to remove burrs. The other side of the workpiece is the bar stock and will be removed later. The part is on a 0.625 parallel that is held against the inert jaw.

When I clamp the piece as shown in the photo and indicate up the surfaced side there is a difference of about 0.003 from around the top of the jaw to the top of the part. Why?

I am assuming the bar stock side is convex or concave and when I clamp on it the part is tilting. Is there a way to overcome this? I tried putting a 3/8" rod between the jaw and stock side, and a few other things, and it didn't seem to help much.

Deep .041" slot--use .040" tool, or .031

I need to cut a .25" deep slot that is tapered down (1* per side) to .041" wide at the bottom.

Should I use a .040" mill with a tiny bit on the finish pass, or a .031" using HSM toolpaths? My spindle only goes 5k rpm, so I know it won't be truly high speed, but I am more thinking of the shape of the toolpath, tool rigidity, and chip clearing.

Any other thoughts would be appreciated. I have not spent much time below 1/16", especially at this large depth:width ratio.

How do you test an encoder?

0M-MATE. Fanuc A290-0561-V502 encoder.

Seems to be an optical encoder. Glass/plastic wheel between an LED and "reader" plate. All cables and wires associated with the encoder, decel and reference switches have been checked for continuity. Ladder indicates the switches are functioning.

Measured movement of axis matches displayed movement. However, I cannot home the axis because the reference signal is not being received

Mazak QT8 Counter

We run a bunch of small parts on an old Mazak QT8 turning center and the counters on the controls are what management uses to verify production rate. Unfortunately anyone can highlight the 4 digit counter and edit the values to any figure. I am wondering if a program can be written, either separate from the main program such as a sub, or internal, that counts and displays every cycle start in the actual program?? I am not sure if EIA is an option or not so I would prefer to use Mazatrol if possible. Any ideas?

Sending a Program to a Brother A00 Control

So I think I've got all the communication parameters correct but when I hit "send" from my laptop I get this "7539 RC BUFFER OVERFLOW" alarm. The operation manual says that means, "Receiving buffer has overflown" but I don't know what that means. Any ideas??

The program file is titled "0001.nc" and "0001" is the first line of the program if that makes any difference...

12xd Pocket 7075

I have a family of parts that I make where they have 6 long pockets that require a 1/2 tool necked 6" on an 8" blank. I've been machining these parts for a few months now and I haven't been able to increase my productivity at all.

I've tried ramping down .010-.015 at a time, predrilling a hole in the very center and plungemilling. Nothing seems to work.
Anyone have any suggestions?
I've played with speeds and feeds and can't seem to get anything worth bragging about....
